Does anyone have experience with HVOF flame spray of aluminum onto 304 Stainless?

We want to build up a layer of 4043 Al on a 304 stainless tube end, and then EB weld
the 304 tube end to a 6061 tube.  We currently friction weld with poor results.

They don't want to take me up on explosion welding yet.

I don't know what the final application is for the SS to Al tube connection, but flame spray is not normally used for build up that would have structural strength.  With flame spray, the deposit may not even be leak tight, as pores between the "splats" can have a leak path to the base.  Probably more info on the end purpose of the joint would help.

It has to be hermetically sealed and have enough structural strength to withstand thermal expansion stress at 800F.  Sounds like it is ot the way to go at this point.
