Does anyone have experience in welding themocouple wire to itself..We are hit and miss on this..We have a leaking issue when the parts go to mass- spec testing.. My think would be to try a different shielding gas,,

We have a small machine, basically a tig welder in a box, the crossed ends of the two wires is clamped very closely with copper jaws, the joint is positioned under a tungsten electrode, argon gas is used, the arc is struck for an instant, and a welded ball is formed joining the two wires.  You can work out a way to do this by hand on the bench.

How do you leak check wire?

We weld ours wires through a terminal post which has a small hole in it for the wires to come through..the terminal post is made of the same material as the wires.. We use Ar as well,, we also get leaks showing through the terminal after welding.. We leak check the terminal for leaks after welding
