I picked up and got a Miller Big D4 running but have a small problem still. When the rheostat is put below 15% I can't seem to get the thing to arc. Is it just really hard to get to arc in lower settings? The rheostat also gets extremely hot and I noticed that towards the far end of the lower side two of the coils are broke. Could this be causing the problem? Lastly, where can I get parts for this machine as Miller said they no longer carry them, in particular a new face plate.

The broken wires are why You cant get an arc below that point. From the Miller websites parts list for Your machine, that is a 300 watt 34 ohm rheostat. A company that made that type of rheostat is Ohmite, maybee You could get one from them.
