At Lenox Laser, we are working on an NIH grant for improved rat brain probes, and need to seal the ends of 27 gauge 304 SS tubing (.016' dia - .002 wall) in a very precise manner - we have been laser welding plugs in the ends, but this is a very time consuming process. Would anyone have suggestions on the best micro welding technique for producing repeatable results?

I would suggest you look into Electron Beam Welding.

far as I can tell proper laser setup provides extremely repeatable results.....1800 (3600 welds) parts a day with a defect in 1 out of 140,000 (280,000 welds) is pretty good results in my book.  Still not a good standard PPM count but on its way.   Good joint prep and fit is absolutely crucial to achieve good numbers.  You might want to take a hard look at machining and fixture practices to improve your repeatability.   Also robotics can be a great benefit.....in my case the parts where hand assembled and the robot handled and welded them from that point.    I can give no comments on E-Beam practices but Mr. Kane is a sharp cookie!
