We have tube to pipe header welds where the tube enters the header non-radially. The header has a partial penetration J-groove preparation. The weld fills the groove and a fillet is then deposited over the groove weld. We are looking for an NDE method that can detect minor inadequate penetration (bridging) of the weld in the groove after the entire deposit is made. Our NDE people do not hold out alot of hope. Is there any uncommon or new NDE methods out there that might help?

I suggest contating the University of Alaska, Anchorage. The have a very cutting edge NDT degree program and are continually dealing new and emerging technologies. If there is a method for doing what you need to do they will know.

Depending on your exact configuration, microfocus x-ray may work. We use it to perform radiography of tube to tubesheet welds of shell and tube heat exchangers. Here the configuration is similar to what you explained, (Partial penetration groove weld) except that the tubes do not enter at any strange angles, and they are probably smaller than the pipes entering your header.

It may be worth your while to look into this.
