I am looking for a quick answer from experienced SAW hands-on welding guys especially. When welding with 4.8mm carbon manganese wire at around 700 amps how much flux do I need? Say for a 25kg reel of wire how much flux (in weight) will I need? I know used flux can be sieved, reused and mixed with new flux but the bottom line is has anyone ever worked out, say for a ton of wire, how much flux is required? Some companies will shovel up it up the floor and re-use it without mixing it without new flux.

It depends on how efficient your flux recovery is.
I usually start at a 2:1 flux weight to wire weight ratio when purchasing.

Shoveling off the floor is a clear no, no. And if you don't keep mixing in new with recovery you will increase fines and the flux burden, usually manifest by small often almost horizontal porosity.

Yes, you can do better than that by using a flux recovery system - and we have one. But there are countless "little things" that happen to make your flux usage vary to a level higher that you planned for - wastage, contamination, etc.
