Hey guys! This question is more out of curiosity then anything. I'm looking for an answer beyond, "don't do it.", I know not to do it!
What, specifically, are the drawbacks of using 1100 filler in a 3003 to 6061/6063 joint? (TIG)
I'm looking for information on HAZ, ductility, color match, hot crack susceptability. Can you see any benefits in general w/ this combination?

One potential drawback is the much lower strength as compared to a filler in the 40XX category.
No benefits, only detriments.1100 al is about 99% pure with little alloying. When welding 6061 and 3003 there is a dilution which naturally occurs during the welding process. To weld these together without filler of any sort will only increase the likelihood of cracking as the Al-Mg2Si ratio(6xxx series) would lie in a highly crack sensitive range of 0.5-2.0%. The addition of the appropriate filler will keep the alloy ratio out of this range. A 4043 filler will have 4.5-6.0% Si which will do the job nicely. On the other hand, 1100 has a combined Si and Fe alloy ratio of only 0.95% (don't know the Si only contribution). If you want to learn about alloys, visit www.alcotec.com
