Full Penetration joints in 6" X 4" bar

I'm new to the board, and manage a communication tower erection and modification company based in Schaumburg, IL. We've been doind many structural reinforcements of existing towers utlizing large diameter solid bars being welded vertically up the sides of the structures. Any joints in these vertical bars must be full penetration, and we have been using both 1/4" low hydrogen rods, as well as fluxcore techniques to perform these joints. Just wondering if some of you might have some better suggestions???? We've been running .45 fluxcore wire from our 12VS suitcases, anyone suggest a larger wire?

Coreshield 8Ni1 is a self shielded FCAW wire made by ESAB and comes in 1/16" and 5/64" diameters and is used for any position, single or multi pass, and has good impact toughness properties. AWS A5.29, E71T-8-Ni1
1/16" DCEN 135-230amps and 20-22volts w/ 5/8"ESO
5/64" DCEN 170-230amps and 20-24volts w/ 3/4" ESO

Cliff,
I am a CWI and have inspected the welding on several tower reinforcement jobs, one of them being in Schaumburg.
I work for a company who has provided the steel for many sites, in fact we are running several sites thru the shop now. What you are describing sounds like several of the sites we will be doing in the near future.
