A full penetrating weld is required when welding 2 pieces of 1/4" aluminum as a joint butt.  What gap between aluminum plate is needed (1/8", 1/4", etc) in order to achieve a full penetrating MIG weld using 4043 3/64" filler wire with one pass?

The attachment is recommended square groove welded joint configurations from the AWS D1.2 - Structural Welding Code, Aluminum.
However, I have a feeling that the heat input resulting from making this weld in one pass would cause embrittlement.

Welcome to the forum!

With Backing:   You might want to consider a wider root opening and running a split root pass in order to get full penetration on both sides.

Without backing:  I doubt that I would attempt it unless the operation was followed by back gouge and back weld on the "other side"
