Is there a quick way to make, or an existing source for overlay templates to cut a pipe to saddle fit another pipe?
for instance: I want a 2" sch 40 pipe to saddle a 4" sch 40 pipe at a 45 degree angle. Is there a source where I can
get an overlay template to cut the proper contour onto the pipe?

This is the best free one I've found.  Very simple to use.  I just ran one based on the information you provided and it worked great.  After the dimensions are entered you just print it and cut it out with scissors:

I did a web search and came across the same recommendation. I did the same thing, I ran it and printed it both off the browser and as a PDF.
I cut them out and laid them on the part my welder had been laying out for the last hour plus. We were both amazed. This is going in my tool-
box of tricks. Thanks for the tip!

Just remember that the O.D. of Nominal Pipe sizes are different than Tubing sizes.
For instance, 3 and 4 inch pipe are 3.5 and 4.5 inches OD respectively.
So if I were doing your OP with 2" sch 40 (0.154 wall thk) on to a 4" header, I entered in 2.3" and the 0.154 wall with 4.5" and it did calculate it.

Not too much of an issue on small bore but gets to be a problem over 2" NPS.

The length of a wraparound is always based on the o.d., which is pi x the outside diameter of the pipe.  The nominal sizes of standard pipe (A53) are i.d.'s, not o.d.'s.  That is not the case with round HSS (A500).  A round HSS 3 is 3" o.d., and a round HSS 4 is 4" o.d., so, if HSS round are being used, the o.d. must be entered.

I have purchased some online for my phone and they are a dang lie just like the pipefitters bluebook...12 on 12 90 off by over an inch on some measurements so....check however you can.  Avoid the apps by Lucky three on pipefittercalculator.com  I have been using them and all the apps so far  (rolling offsets,  fitting cutdowns and branches) are highly flawed.
